- Service Factor (SF): The old motor had a 1.15 SF? The replacement might have a 1.0 SF. That changes how the driven equipment behaves under load.
- IP Rating: If it's outdoors or in a washdown area, this matters.
Here's something vendors won't tell you: A motor's 'standard' service factor has been dropping across many new high-efficiency models (like NEMA Premium). That 1.15 SF you relied on might not be available in the same frame size anymore. You may need to size up the motor—which changes the frame size, which goes back to Step 1. Plan for that now.
Step 3: Check the Electrical Compatibility (Voltage, Winding & Controller)
It sounds obvious, but voltage taps and winding configurations cause more emergency callbacks than anything else after installation.
- Voltage: Is it 208V, 230/460V, or 575V? Check the line voltage at the motor's disconnect, not just the nameplate.
- Winding Leads: Number of leads (9, 12, 6). Are you set up for wye or delta?
- ABB Motor Controllers (VFDs): If this motor is behind an ABB VFD, you need an inverter-duty motor. A standard motor will have its insulation fried by the voltage spikes from the drive.
In my experience, the most common substitution error is forgetting the controller compatibility. If you're using an ABB VFD, you need to match the motor's insulation rating (often K or H class) and the PWM carrier frequency. The motor's data sheet will specify 'Inverter Duty.' If it doesn't, it's not for your application.

- Coupling Type: Flexible, direct, belt? This determines universal joint replacement requirements for the linkage.

- Baseplate: Is the baseplate in good condition? Will the new motor's feet align?
